3DN: Could you introduce yourself and elaborate on your deep connection to 3D printing and the manufacturing world?

My fascination with the intricacies of how things are made has been a lifelong pursuit. There’s an undeniable magic in witnessing the precision of a milling head effortlessly slicing through metal, or the spectacle of sparks flying during spot welding on a fully automated car body production line. The culmination of these precise, interconnected processes, leading to the creation of a product that people genuinely cherish and use, is truly inspiring. For me, 3D printing emerged as the logical next step, representing what I consider the “supreme discipline of manufacturing” due to its unparalleled ability to create complex geometries and customized solutions.

My journey into additive manufacturing began earnestly during my master’s thesis, where I developed an initial software prototype. This early iteration was designed to automatically select the most suitable 3D printing process based on a component’s specific requirements. This foundational work laid the groundwork for future innovations. Later, as the Head of Business Development at the esteemed Fraunhofer Institute for Additive Production Technologies (IAPT), I frequently engaged in extensive discussions with numerous industry leaders and professionals. A recurring sentiment echoed in many of these conversations was: “We are absolutely convinced by the potential of 3D printing, but we simply don’t know where to begin. The sheer volume of processes and materials available means we lack the internal capacity to thoroughly compare and benchmark various options for each use case, especially concerning manufacturability and, crucially, costs. As a direct consequence, we’re acutely aware that we’re missing out on significant cost-saving opportunities and competitive advantages.” This widespread challenge highlighted a critical market gap and solidified our resolve to provide a comprehensive, automated solution.

It became clear to us that this pervasive problem required an innovative approach. Fortunately, this vision only became truly achievable thanks to the extraordinary expertise of Dr.-Ing. Arnd Struve and Dr.-Ing. Fritz Lange. At the time, they were simultaneously pursuing their doctorates at the IAPT, focusing on advanced software development for lightweight construction, design automation, and optimizing heat sinks for 3D printing. Their complementary skills in software engineering, material science, and design optimization were the perfect match. Together, we began developing precursors of our current software, initially tailored for specific large industrial customers. The feedback we received from these early adopters was overwhelmingly positive, encapsulated by statements such as: “That’s brilliant, we absolutely want to industrialize this and integrate it into our operations.” This strong market validation was the pivotal moment. It affirmed our belief that we were onto something truly transformative, and we collectively decided: “Let’s do it!” This conviction led directly to the spin-off of our venture, which became 3D Spark.

3DN: How did 3D Spark come about, and what is the overarching mission that drives your team?

At 3D Spark, we share a profound dream: a future of production entirely without waste. Consider the sheer volume – billions of parts are manufactured globally every single day. A significant portion of these components are produced with unnecessarily high costs, extended delivery times, and an excessive carbon footprint. This inefficiency stems from a fundamental lack of transparency within manufacturing companies regarding the selection of the most economical, fastest, and environmentally sustainable manufacturing process for each individual component. Our 3D Spark platform was specifically engineered to inject this much-needed transparency into the industrial ecosystem.

While our platform currently specializes in industrial 3D printing, offering unparalleled depth in this domain, we are actively and continuously expanding its capabilities to encompass a growing array of other manufacturing processes. This comprehensive approach ensures that our users are equipped to make smarter, more informed decisions when choosing manufacturing processes. The ultimate outcome is not just incremental improvement, but a paradigm shift towards production that is inherently more efficient, significantly more sustainable, and crucially, more resilient in the face of global supply chain disruptions and economic crises. 3DN: Could you elaborate on your part screening software? What are its core functionalities and the tangible benefits it offers to different stakeholders?

Our part screening software is a sophisticated analytical engine designed to bring unparalleled optimization to the manufacturing workflow, benefiting both Original Equipment Manufacturers (OEMs) and manufacturing service providers. For OEMs, 3D Spark acts as a powerful catalyst for reducing production costs and delivery times, while simultaneously enhancing supply chain reliability and improving component performance. A notable success story is Alstom, a global leader in smart and sustainable mobility solutions, which leveraged 3D Spark’s platform to achieve impressive savings of over €1.8 million in 2022, with a projected €5 million in savings planned for 2023. These figures underscore the profound economic impact our software can deliver.

Beyond direct cost savings, our platform significantly bolsters data security. OEMs are no longer required to send out numerous quote requests containing sensitive CAD files and proprietary drawings to a multitude of service providers. Instead, they can streamline this process, drastically reducing exposure of critical intellectual property. Furthermore, the software fosters measurable learning effects among employees. With 24/7 access, teams can track their requests, analyze outcomes, and gain insights into process optimization. An integrated dashboard provides real-time visibility into current costs, delivery times, and CO2 savings at the company or group level. This transparent reporting not only highlights achievements but also generates crucial management support and secures funding for further additive manufacturing initiatives, by demonstrating clear, quantifiable returns on investment.

For manufacturing service providers, such as MetShape and Fabitive, 3D Spark’s software is a game-changer for operational efficiency. It enables them to instantly analyze manufacturability across 12 different printing processes and calculate precise production costs in mere seconds. This capability dramatically accelerates the quoting process by up to 90%. The implications are far-reaching: sales representatives gain invaluable time to focus on revenue-generating activities and nurturing client relationships, rather than being bogged down by manual calculations. Technology experts can redirect their expertise towards higher-value activities, such as advanced design work for complex commissioned projects and process innovation. Crucially, inappropriate queries – those requests that are technically unfeasible or economically unviable for specific additive manufacturing processes – are automatically identified and answered with 100% accuracy, eliminating a significant burden on staff and preventing wasted resources. Moreover, by consolidating various analytical functions into a single, comprehensive platform, the need for multiple individual software tools is reduced, leading to savings in license costs and the elimination of disruptive media breaks in the workflow.

The input for the 3D Spark software is straightforward yet comprehensive: it processes CAD models, technical drawings, and associated metadata such as desired quantity, material specifications, and other critical parameters. For each potential process-material combination, the software executes a sophisticated sequence of analyses. This includes an in-depth manufacturability analysis, optimal orientation optimization to minimize support structures and build time, efficient nesting arrangements for batch production, intelligent support generation, precise pre- and post-process costing, and even a break-even calculation comparing AM with traditional methods like casting and milling. This holistic assessment provides an unparalleled level of detail and foresight for every manufacturing decision.

3DN: In your opinion, what is the most significant added value of 3D Spark’s software for the additive manufacturing industry and beyond?

Our solution stands as a tremendous enabler for the entire additive manufacturing industry. One of its primary contributions is its ability to precisely quantify the potential cost savings and efficiency gains that AM can offer. This quantification is crucial for building robust business cases, securing investments, and accelerating the adoption of 3D printing technologies across diverse sectors. By automating complex analyses, our software significantly lowers the barrier to entry for companies that might otherwise be intimidated by the perceived complexity or initial investment associated with additive manufacturing. We empower them to explore AM possibilities with confidence and clarity.

Crucially, however, a core tenet of our design philosophy is that our solution is entirely open and technology-agnostic. While we excel in the AM domain, the software goes a vital step further: it meticulously benchmarks additive manufacturing processes against an increasing number of conventional manufacturing techniques, including casting, injection molding, and traditional milling. This objective comparison is incredibly important because, in many instances, processes other than AM may prove to be more appropriate, economical, or sustainable for a given component. Our overarching goal is not simply to push 3D printing, but to provide an utterly transparent, independent, and data-driven basis for decision-making when selecting *any* manufacturing process. 3DN: Could you share some insights into 3D Spark’s future projects and exciting developments on the horizon?

We are incredibly enthusiastic about several upcoming initiatives. One particularly rewarding collaboration involves supporting Miniatur Wunderland, Germany’s No. 1 tourist attraction, with our software. We are assisting them in establishing and optimizing their 3D printing department. The sheer passion and meticulous attention to detail that goes into producing thousands of unique, miniature pieces, and the breathtaking world they have created, is genuinely inspiring. Additive manufacturing is, of course, uniquely predestined for this kind of application, offering unparalleled flexibility for custom parts, intricate designs, and rapid prototyping of unique miniature elements. This project highlights AM’s potential beyond industrial applications, extending into creative and cultural sectors.

Looking ahead, our roadmap includes continuous expansion of the platform’s capabilities. We are working on integrating an even wider range of manufacturing processes, further solidifying our position as a truly comprehensive manufacturing decision-making tool. We also plan deeper integrations with existing enterprise resource planning (ERP) and product lifecycle management (PLM) systems, ensuring seamless data flow and enhanced workflow automation for our users. Furthermore, we are constantly exploring advancements in artificial intelligence and machine learning to make our analyses even more predictive, precise, and user-friendly, pushing the boundaries of what is possible in digital manufacturing optimization.
